Custom PoE Power Modules: OEM/ODM Design Considerations

Off-the-shelf PoE splitters cover common cases, but many products and deployments need something the catalog does not offer - an unusual voltage rail, a specific connector, a board-level form factor, tighter regulation, or particular certifications. This is where custom PoE power modules and OEM/ODM design come in. This article outlines the decisions that shape a successful custom PoE module.

1. Output Voltage and Power

The starting point is the rail the end device needs - 5 V, 9 V, 12 V, 24 V, or a custom value - and the continuous and peak current it draws. A good design sizes the DC-DC converter with margin above peak load, accounts for cable-loss-driven input sag (the module may see only 41-44 V at the end of a long run), and holds regulated output across the full input window. Output ripple and transient response targets should be defined up front for sensitive radios and image sensors.

2. Standards Compliance

For broad interoperability, a custom module should implement IEEE 802.3af/at/bt PD behavior: correct 25 kΩ detection signature, proper classification (single- or multi-event for bt), and dual-polarity, dual-alternative power acceptance. Specifying the target Type (1-4) defines the available power and the negotiation the module must perform with any standard PSE.

3. Connector and Interface

Custom work often centers on physical interfaces:

  • DC output: Barrel jack (specify size and polarity), USB/USB-C, screw terminals, or a board-to-board header.
  • Data: RJ45 pass-through, or integrated magnetics for a board-level design.
  • Data rate: Gigabit (1000BASE-T) or higher where the application demands it.

4. Form Factor and Integration

Modules range from enclosed in-line splitters to bare PCBA modules meant to be embedded inside a customer's product. Embedded modules save the OEM from designing their own PD front end and let them focus on their core product. Mechanical constraints - footprint, height, mounting holes, thermal interface - must be defined early because they drive the power-stage and thermal design.

5. Isolation and Safety

PoE PD designs are commonly galvanically isolated between the cable side and the output side, protecting the powered device and users from cable-borne faults and ground loops. The required isolation voltage, creepage, and clearance depend on the application and the safety standards in the target market. Surge and ESD protection on the cable port is essential for outdoor or industrial use.

6. Environmental and Quality Requirements

Define operating temperature range, humidity, ingress protection, vibration, and expected lifetime up front. Industrial and outdoor modules need wide-temperature components, fanless thermal design, and conformal coating where appropriate.
